This study examines the continuous ultrasonic welding of Ag interconnects to both Si and GaAs solar cells. Factors affecting optimum weld quality as well as mechanical, electrical and visual test results were investigated in detail. In addition to materials conditions, weld strengths were found to be a function of four major parameters: contact force, ultrasonic power, weld velocity and tuning. All of these regulate the amount of energy delivered to the interconnect-solar cell interface during bonding. Experiments were conducted to explore the exact nature of successful welds. In general three distinct mechanisms are possible: mechanical, thermal and solid state diffusion. Results of this study indicate the feasibility of light-weight arrays involving superior solid state diffusion ultrasonic welds.
