본 발명에 따른 CFRP 루프레일 제조방법은, 고강도 금속재에 비해 프레싱 저항이 상대적으로 매우 작은 탄소섬유 직물 프리프레그와 일방향 탄소섬유 직물 프레그를 적층한 후 프레싱 및 가열하여 루프레일을 만든다. 따라서, 종래 프레싱 과정에서 고강도 금속재가 원활하게 구부러지지 못해, 루프레일이 제대로 만들어지지 않는 문제점을 해결할 수 있다. 또한, 탄소섬유 직물 프리프레그와 일방향 탄소섬유 직물 프레그를 적층한 후 프레싱 및 가열하여 루프레일을 만들므로, 고강도 금속재 루프레일에 비해 가볍고(20% 이상 경량), 내 부식성 및 피로수명이 우수한 루프레일을 만들 수 있다. 또한, 종래 금속재 루프레일보다 형상을 단순하게(굴곡 부분을 줄임) 만든다. 따라서, 탄소섬유 직물 프리프레그와 일방향 탄소섬유 직물 프레그를 적층한 후 프레싱하는 과정에서, 탄소섬유 직물 프리프레그의 종 방향 탄소섬유가 끊어져 버려는 현상을 줄일 수 있다. 이로 인해, CFRP로 루프레일을 만들더라도, 종래 금속재 루프레일에 버금가는(동등한) 강성을 가질 수 있다.

    A method of manufacturing a carbon fiber reinforced plastic (CFRP) roof rail according to the present invention comprises stacking a carbon fiber fabric prepreg and a unidirectional carbon fiber fabric preg having relatively very small pressing resistance values compared to high strength metal material, and pressing and heating the stacked carbon fiber fabric prepreg and unidirectional carbon fiber fabric preg, thereby manufacturing the roof rail. Therefore, the method according to the present invention can solve a problem that the roof rail is not properly manufactured as the high strength metal material is not smoothly bent in a conventional pressing process. Further, the method according to the present invention can manufacture a roof rail which is 20% or more lighter than a roof rail made of the high strength metal material and has excellent corrosion resistance and fatigue life since the roof rail is manufactured by stacking the carbon fiber fabric prepreg and the unidirectional carbon fiber fabric preg, and then pressing and heating the stacked carbon fiber fabric prepreg and unidirectional carbon fiber fabric preg. Further, the method according to the present invention enables the roof rail to be manufactured in a simple shape having a reduced bent portion compared to the conventional roof rail made of the metal material. Therefore, the method according to the present invention can reduce a phenomenon that longitudinal carbon fibers of the carbon fiber fabric prepreg are cut in the process of stacking the carbon fiber fabric prepreg and the unidirectional carbon fiber fabric preg and then pressing the same. Accordingly, the roof rail may have stiffness that is similar or equal to that of the conventional roof rail made of metal material although the roof rail is made of CFRP.
