There is a nationwide, systematic effort underway to improve American automobiles. The Partnership for a New Generation of Vehicles (PNGV), operating under the umbrella of the U.S. Council for Automotive Research (USCAR), seeks to create a new set of automotive technologies. The goals of PNGV are (1) the improvement of national competitiveness in manufacturing with technologies that reduce the time and cost required to design and manufacture vehicles; (2) the application of innovations to conventional vehicles; (3) the development of a vehicle with as much as three times the fuel economy of today's midsized sedans. High-throughput holemaking, dry machining of aluminum, and intelligent resistance spot welding are the manufacturing areas where significant development is underway. The holemaking project deals with fast holemaking and toolholders. Specific project objectives are: evaluate and improve toolholders for high-speed cells; develop new drilling materials and designs to improve the productivity of machining in a cell environment; and develop software to analyze tool design and aid in their manufacture and regrind. Dry machining of aluminum is a research and development process - collaborative like the others - aimed at improving equipment, tooling, and machining parameters. Today's auto bodies contain 30 % more welds than needed to maintain design requirements. The intelligent resistance spot welding project involves seven tasks: define a good resistance weld; model weld nugget growth; develop algorithms; evaluate sensors; equipment characterization; develop a feedback control system; data and communication management.
