Astrostructures, especially used in satellites are built by basic elements made out of epoxy resin which are strong and light in weight. These elements having comparatively small cross sections are required to be produced in long lengths by suitable dies called 'Pultrusion Dies'. The length of the holes in the dies are generally large when compared with the cross sectional area of the hole, having L/D ratio above 100. The demand to hold the extreme dimensional accuracy was the main challenge. The straightness of the holes expected is limited to 0.01 mm over 500 mm length. Producing such small dimensioned but long holes by conventional machining techniques, that too in hardened steel to an IT tolerance grade of between 6 & 7 and to a surface finish of Ra better than 0.8 microns is an extremely difficult task. This paper deals with the design, manufacutring, assembly techniques and precision measurement adapted in the development of pultrusion dies.
