AVL has developed a powertrain for an electric vehicle at an elevated voltage level, higher than the typical 400 V. Vehicle controls, inverter, electric motor and battery were designed at around 700 V to propel a Mercedes C-Class coupe. The higher voltage level permits sportive and dynamic driving while still keeping the currents fairly low for the battery system. The installed energy ensures a convenient driving range. The highlight of the E-motor is the direct fluid cooling of the stator delivering 140 kW power at a system weight of 104 kg. Dynamic driving is assured by the 10 s peak values for power (210 kW) and torque (750 Nm). AVL's power inverter for this vehicle is capable of 250 kW continuous power output. The integrated 1200 V IGBT technology allows peak currents of 600 A. The operating voltage window is from 250 to 980 V. The redundant power supply of the inverter via the HV circuit and the low inductive bus bar design are amongst the innovative features. Cost reduction potential is demonstrated by avoiding active short circuit and hence reduction of hardware and software complexity. Two technical features of the battery system that operates at 675 V nominal voltage are explained. An innovative lightweight cooling system was developed and optimized by employing advanced simulation techniques. A total cooling system weight including coolant of 7.5 kg was achieved. Feasibility of clinching as cell connection method for pouch cells was validated and demonstrated within the battery pack. Tooling and process cost as well as simplicity make this method superior to welding technology.
