This paper describes a method to take elastic deformation and dynamic situations into account for clearance analyses which are carried out in the design phase of axle suspensions for commercial vehicles. An essential step is to extend the focus from subsystems like single axle suspensions to the full vehicle. With detailed MBS full vehicle models, the relevant test bench load cases and driving maneuvers are directly reproduced, and the consequences for the subsystems are determined without needing to introduce local assumptions or boundary conditions for the subsystems. Still, the clearance analyses of the subsystems are carried out in the well-established CAD system. The complexity of the chosen approach is reduced because no specialized kinematic models of the subsystems are required in the CAD system. Instead, the kinematics in the whole CAD vehicle model consists of only two standard elements: free rigid bodies which are moved according to the simulation results, and a few point-to-point coupling elements between rigid bodies. The elastic bodies are divided into segments which are treated like the rigid bodies. This approach allows a good accuracy of the geometric representation without exceeding the limits of the data transfer capacity between the MBS and CAD system. The functional complexity of the vehicle is represented in the MBS simulation, an approach which is already established for handling and vibration analysis, while the geometric complexity of the vehicle is covered in the CAD system, where powerful tools for geometric analysis are available. In the development process, the first step can be the work with local kinematic models of subsystems in the CAD system, e.g. for the basic layout of steering kinematics. This can be the basis for a first component design. The second step is the digital mock-up and the CAE analysis: CAD models of full vehicles are generated, their packaging situation is checked, and they are used as basis for building up the simulation models. The results from CAE analysis are leading to modifications of the components. In this phase, the developed method of clearance analysis can be applied to identify collisions and clearance issues in time and to optimize the components. Problems in the prototype vehicles which lead to expensive part modifications and delays of the testing procedures can be avoided. Moreover, vehicle variants which are not built as prototypes can be covered. Therefore, the presented method makes an important contribution to the improvement of the product's maturity level already in an early phase of the development process.
