The goal of this paper is to quantify the effect of uncertainties in press fitting conditions on predicted residual lives of railway axles with postulated initial cracks. Based on a reference axle geometry representative for a commuter train, stress calculations are first performed by varying the allowance for interference and the friction coefficient. Fatigue crack growth analyses are then carried out for stress states resulting from different press fitting conditions superimposed with bending loading according to a measured load spectrum. The results demonstrate a considerable scatter in fatigue crack growth rates and, consequently, residual lifetimes caused by the variation of the press fit parameters. In view of this effect, some available experimental results on crack propagation in full-scale specimens are discussed.
