Investigations of the applicability of the digitally regulated cold metal transfer (CMT) process to the joining of steel-aluminium hybrid structures were performed. The behaviour of these hybrid structures under cyclic loading was tested. The test specimens used were flat tensile test specimens, which had the weld in the centre and were subjected to force-controlled, sinusoidal loads (R value: 0.1). The fatigue tests showed that the chosen joining combinations exhibit similar fatigue properties. However, the differences in the geometrical formation of the specimens had a considerable influence on the result. Specimens with uniformly formed joints (both sheets in one plane) were not fractured with stress ranges of 60 to 80 MPa. According to the IIW or Eurocode recommendations, such specimens should not be taken for evaluation of the stressnumber line. Therefore, it may be concluded that the established fatigue strengths relate more to the 'non-optimum' joints. This applies mainly to the specimens, which were distorted because of improper clamping. The reason for the worse fatigue behaviour in the region of the weld onset was insufficient preheating of the sheets to be joined. This led to the formation of more pores due to vaporising zinc. A significant improvement in the fatigue behaviour is expected after appropriate heat input and careful sheet positioning.
