The usage of FEM signals in an early development state makes it possible to achieve several benefits. A calibration with FEM data can be performed early with several positive consequences: Classification constraints can be overcome by modifications of the car structure or by algorithm modifications according to the properties of the car with the result of less potential time consuming and expensive recursion at a later project phase and a minimal number of crash tests. Furthermore, the sensor positions and mountings can be evaluated against and an optimal solution can be reached. Another advantage is the evaluation of structural alternatives based on FEM signal analysis which allows a proper decision for the best version. Also the robustness of the series calibration can be essentially increased when variation simulations and in between simulations are conduced. The additional FEM signals can be used for crash calibration in order to get a robust and assured real world performance. In order to reach this benefit several challenges have been resolved. Firstly, the existing FEM capable restraint algorithm was further advanced. It can deal with FEM data as well as with real data. In the first project phase it concentrates on FEM data with respect to features which exist in both, simulated and real crash data. Secondly, several improvements of the FEA model led to a higher quality of the FEM signals. Thirdly, the development process has been adapted due to the fact that now more effort has to be spent in the early project phase and FEM specific process steps havease and FEM specific process steps have been added. The process works best when good communication between OEM and the supplier is established. This was demonstrated within the joint study between Volkswagen AG and Robert Bosch GmbH. In future, the FEA method will gradually find its place in the development process. It can be aimed to rely only on approval crashes. With the intense use of the FEA method a zero prototype process is realistic and will lead to shorter development times. For this, further enhancements regarding FEM signal quality are necessary. Additionally, development in the challenging field of misuse and body sound simulations is planned. With the use of FEM, pulse shaping is possible. Pulse shaping describes the mechanism of designing the expected crash signals (pulse) with certain requirements on the car structure. If this crash pulse is optimal for the deployment decision, further benefit regarding robustness and costs can be achieved.
