Modern vacuum coating equipment provides a variety of additional features for the design, functionality and cost saving of automotive lighting parts. Equipment and process development of recent years however provide additional possibilities for product enhancement. A variety of design effects and surface engineering can be achieved utilizing advanced layer stack design and modern vacuum coating equipment. Modern car lamps require an increasing amount of handling and complex assembly. In combination with the thin vacuum coated reflector layer this gives rise to frequent surface damages which may lead to scrapping of the part. Surfaces in automotive lighting devices often need special properties to develop their full performance. Outside surfaces can be protected against sticking dirt by making the surface super hydrophobic. Using the systems of AI, Zr, Ti and their corresponding nitrides and carbides coloured layers have been deposited on flat and three dimensional polymer parts. A range of colours from metallic silver to grey, gold, gun metal, brown and blue have been produced. Samples were characterized with respect to their spectral properties and position in the L*a*b* colour space, as well as to their mechanical and environmental durability. The results show that the requirements of commercial parts are within realistic reach. Wipe resistant reflector coatings can be manufactured by Plasma CVD in commercial vacuum coating equipment without the use of lacquers. Using advanced PECVD techniques the properties of the top coat can be extended from a mere protection against corrosion to a protection against damages caused by wiping the part with cloth or paper. The abrasion resistance rises with the coating thickness. Thus, the coating can be tailored to the needs of the application. A part of the total hard layer thickness can be relocated underneath the reflective layer to avoid unwanted interference effects. The entire layer stack can be deposited in a single vacuum coater with a cycle time similar to those of today's standard coatings.
