Special effort will be necessary if zinc-coated sheet metal has to be joined in the lap joint configuration by means of the laser technology. Because of the zinc vapour that is generated while welding, it is not possible to produce acceptable weld seams in connexion with standard equipment and without special precautions. The general favoured precaution of Volkswagen and DaimlerChrysler is the gap method based on a burl insertion. But, this technique leads usually to enlarged process chains and additional costs. This circumstance represents the starting point for the alternative approach presented in this paper. The objective of the new approach is to find a solution that does not enlarge the process chain and helps to save costs. In this context, it seems to make sense to check an approach that intends to solve the problem in connexion with the deep drawing process. Thus, a sheet geometry is needed that guarantees high quality laser welding. In this paper, a geometry is favoured that is dominated by a large radius. Theoretically, this geometry should be suitable for high quality laser welding. In order to substantiate this assumption, two different radii are taken into account - a radius of approximately 54 mm and a radius of approximately 117 mm - and welding experiments are started. The attained welding results are non-ambiguous. In both cases, there is a suitable region within the geometry, where high quality weld seams can be produced - in respect of the radius of 54 mm there is a region of about 1 mm, whereas the radius of 117 mm offers a region of about 2 mm. These general results represent a feasible basis for further research activities. One of the next objectives has to be to repeat the welding experiments with serial parts and a serial clamping device. Special attention has to be paid on the deep drawing process, too.
