The point of main emphasis of this paper is a structured, systematic process for the product development of automotive seating surfaces. The seating system is the most valuable module of the car interior and represents the direct interface to the customer. The requirements for seating systems in terms of function, comfort, and ergonomics are manifold, and here a product development process applied at the Audi AG in Ingolstadt, Germany is presented. This development process combines the application of virtual seat surface models which represent comfort and design characteristics with a conscious use of physical models. By integrating virtual and physical process segments an optimized overall process could be achieved As a consequence of the use of the virtual models only few cost extensive physical models of the seating system have to be built and tested. During the last years seats for several car projects could be developed in short time with impressive qualities. The main cause for this success is not only the application of state-of-the-art virtual tools but the conscious integration of these tools in the product development process. This integration led to an innovation of the product development process. Many important process steps that deal with physical representations of the seating systems could be shortened and the certainty to achieve satisfactory results and simultaneously the 'planability' of the processes could be greatly enhanced. The presented process consequently limits the development costs, enhances flexibility, reduces reaction times, and allows early predictions concerning function, comfort, and ergonomics issues. In further process innovation steps the remaining obstacles in the virtual process chain will be addressed and the interchange between virtual and physical models will be intensified.
