In recent years a large variation of production volume for the so-called mass-production products happens frequently due to the changes of technology and market. Those changes cause introduction of new products in shorter life cycle, thus enforces modification/renewal of production facilities much earlier than their life time. This is a serious problem for keeping competitiveness and also for environmentally conscious sustainable production. For coping with such situation, it is mandatory to introduce a method to tailor existing manufacturing systems for new types of products with maximum reuse of existing components of manufacturing facilities. As the first step of investigating such method, a general approach to manufacturing system design under various variations is discussed. A relationship is considered between product variations and associated manufacturing process variations. A practical approach is examined to evaluate the sensitivity of product and process variations, and to identify appropriate manufacturing system configuration. A proposed approach is evaluated with application of automotive component production.
