There is an increasing demand for railway vehicles with passive safety features. Alcan Mass Transportation Systems (MTS) has recently participated in the development of several car body structures with an optimised energy absorption capcity. In some projects, the energy absorption depends on crash modules attached to a car body structure of high stiffness an strength. The major components of the crash modules designed by MTS are aluminium extrusions. Several extrusion may be welded together. In case of crash accident the extruxions are longitudinally compressed. The energy is absorbed by controlled plastic deformation. The cross section of these aluminium crash extrusions is designed in a way that local buckling of the profile walls is induced at a rather constant pre-determined force level. The optimised aluminium alloy EN AW-6008 undergoes a specific heat treatment in order to achieve a maximum of rupture elongation. The crash force and the absorbed energy have to be optimised by geometric design parameters. Especially, the initial peak crash force has to be minimised by suitable triggering methods. The development of the crash modules includes numerical simulations of the crash process. Therfore, an overview of the analysis methods established at MTS for the inevestigation of crash modules ist given. This overview is focused on the non-linear, dynamic explicit finite element simulation performed with ABAQUS/Explicit.
