In this paper the motorcycle helmet manufacturing aspects are reviewed. One of the important aspects, which could be readily observed in this area, is the shortage of published work on this particular application. In an attempt to overcome this difficulty, several local and international helmet manufacturers were contacted to obtain some information. The manufacturing methods for thermoplastic and composite materials are reviewed with specific mentioning of the advantages and disadvantages to each type from the manufacturing point of view. The manufacturin methods of different foam types used as motorcycle helmet liners are described and their characteristics are discussed. For foam liners, the currently used EPS liner helmet's manufacturing method is presented and its limitations discussed. The performance of this foam is superior, particularly for the first impact. However, due to its brittle characteristics, its manufacturing difficulties had led the manufacturers to search for a better alternative. One of the alternatives are the PP, PE, Pb rigid foam types, which generally, have a closer impact performance, light weight, and good manufacturing ability as compared to EPS liners. The other alternative is the PU foam liner. This foam has good manufacturing ability, good impact performance, but current grades tends to be slightly heavier. One of the recent advances are the development of the PVDC and the integral skin. Both have promising features but other factors such as cost and multi-impact performance need to be investigated. The development will concentrate on weight reduction of GRP and CRP shells, while at the same time maintaining the strength and rigidity of the GRP shells.
