The influence of the manufacturing sequence and parameters on the fatigue strength and the damage behaviour of two typical car body weld joints at cyclic loading was investigated. The welding procedure, the parameters and design features like the semifinished products are varied specifically for the joints. The fatigue tests in combination with the failure analysis show that a significant increase of fatigue life is possible for both model structures by adjusting their geometry and their manufacturing technique. The failure behaviour influencing the structures fatigue life is affected by the global as well as by the local geometry. The global influence at the laser welded joint sheet-extrusion is given by the gap width which has to be tolerated up to a certain limit especially in complex structures. As local influence the notch geometry in the joint gap was identified, which is affected by the combination of welding parameters but cannot be described exactly up to now. The global failure factor of the joint extrusion-extrusion is given by the type of connection in which the corner area of the weld represents the position of maximum flux of force. While this influence is typical for the construction and not changeable, the local formation of the corner can be optimized by maximum penetration of the weld root and prevention of craters in the corner area. This optimization is exemplarily shown by the adjustment of the extrusion geometry and the welding sequence to the MIG welding process selected because of its efficiency.
