The Integrated Air Induction System (IAIS) is an unique product that combines the functions of engine air induction, air filtration, acoustic silencing, vibration damping, battery support, and active battery cooling. Active battery cooling uses engine induction air to moderate battery temperature and thus extend battery life. While concepts for an IAIS with active battery cooling have been around since the early 1980s, Visteon's IAIS represents the first application in a production vehicle. An accelerated design process and an extensive development process were required in order to create and implement this new product in the span of the customer's aggressive timing. Using the fast product development cycle outlined in this paper the IAIS team was able to cut design and development time by 68.1 % using 53 % less total man-hours. Having a large, well-managed, cross-functional team allowed the design features to be optimized, which resulted in a system that demonstrated significant performance improvements. Having manufacturing and tooling feasibility up front allowed the team to incorporate all manufacturing issues which led to a smooth launch. To summarize, the fast product development cycle for the IAIS was achieved by front-end loaded head-count allocation, proper team management, a heavy reliance on CAE tools, and the extensive use of rapid prototypes. With the special testing requirements of the IAIS the design team was able to confirm the performance characteristics that were unique to this new technology. When the process steps outlined in this paper are completed thoroughly, an excellent design in a short time span is an achievable outcome.
